Repair or Replace? How to Know When a Conveyor Belt Has Reached the End of Its Life

Conveyor belts are designed to withstand demanding operating conditions, but no belt lasts forever.

Over time, abrasive materials, impact loading, misalignment, poor tracking, damaged rollers and repeated repairs can all reduce the condition of a belt. Eventually, maintenance teams face an important decision: should the belt be repaired again, or is replacement now the more sensible option?

This is not always an easy judgement to make.

A localised repair can often extend conveyor belt life significantly, especially where damage is limited and the main belt structure remains sound. In other cases, continuing to repair a deteriorating belt can become increasingly expensive and may introduce greater risk of unexpected failure.

Not Every Damaged Conveyor Belt Needs Replacing

Visible conveyor belt damage does not automatically mean the entire belt has reached the end of its service life.

The Condition of the Belt Carcass Matters

The carcass provides the belt with much of its tensile strength and structural integrity.

When the surrounding belt is in good condition, hot vulcanising can provide an extremely durable repair capable of withstanding demanding industrial operation.

It is particularly suitable where long-term reliability is important and there is sufficient shutdown time to complete the repair correctly.

Hot vulcanising can also be used when installing a replacement belt, providing a strong and continuous joint once the new belt has been positioned.

However, even the best vulcanised repair cannot compensate for a belt that has suffered widespread structural deterioration.

Where Cold Vulcanising Can Extend Belt Life

Cold vulcanising is another valuable repair method and can be particularly useful for localised damage or situations where hot vulcanising is not practical.

Modern cold vulcanising materials provide strong adhesion and can be used effectively for a variety of conveyor belt repairs.

The process does not require the same heat and pressure equipment used during hot vulcanising, which can make it a more practical solution in certain operating environments.

Cold repairs can be especially useful when a business needs to return a conveyor to service quickly or where access is restricted.

As with hot vulcanising, the condition of the surrounding belt remains important.

A cold repair is most effective when it is used to address a specific defect rather than attempting to compensate for widespread belt deterioration.

The top and bottom covers of a conveyor belt protect the internal reinforcement from impact, abrasion and environmental exposure.

As these covers wear down, the belt becomes increasingly vulnerable.

Once the protective rubber becomes too thin, the internal carcass can be exposed to moisture, abrasive material and mechanical damage.

At this point, repairs become more difficult and the remaining belt life may be limited.

Regular belt inspections can identify excessive cover wear before serious damage develops.

Edge Damage Can Become More Serious Than It Looks

Conveyor belt edge damage is common, particularly on systems experiencing tracking problems.

A belt that continually runs against the conveyor structure can gradually lose material from its edges.

Splice Condition Is Another Important Indicator

A well-made splice can provide many years of reliable operation, but repeated splice failures may indicate a wider issue.

Poor belt tracking, incorrect tension, unsuitable pulley diameters, contamination and excessive loading can all place additional stress on a joint.

If a splice begins to fail while the rest of the belt remains in good condition, re-splicing may be the correct solution.

If multiple joints or repaired areas are deteriorating at the same time, however, full belt replacement may provide better long-term value.

Belt Stretch Can Affect Long-Term Reliability

Conveyor belts naturally stretch during operation.

Most conveyor systems are designed with tensioning arrangements that compensate for a degree of elongation.

However, there comes a point where excessive stretch may indicate that the belt is approaching the limits of its useful service life.

If the take-up system is continually being adjusted or has reached the end of its available travel, replacement may be required.

Excessive stretch can also affect tracking, tension and splice performance.

Monitoring changes over time helps maintenance teams identify when belt condition is beginning to deteriorate beyond practical adjustment.

The Cause of Damage Is Just as Important as the Damage Itself

Matt has been happily married to Julie for 22 years and has 4 children, 3 of which are involved within the Hoverdale group of companies. He is an RFU level 2 qualified coach and referee having been in several head coaching roles at various age groups from under 6’s to adults for his local team Nuneaton RFC. He believes in the core values that rugby teaches of Teamwork, Respect, Enjoyment, Discipline, Sportsmanship and try’s to carry this through in his day to day business activities. He is passionate at brining the next generation of young, diverse engineers into the sector through promotion of apprenticeship scheme and further education routes.

DAVID BARTER

David is an experienced leader, with a background covering Operations, eCommerce, Finance, Compliance, HR and IT. His career spans Banking, Retail and Engineering, spending the majority of his career working for ALDI as they grew to become 4th largest supermarket in the UK, including seven years on their UK board as Managing Director of IT and eCommerce.

David joined Hoverdale’s Senior Management Team in 2023 to seek a fresh challenge in a completely different industry sector. He has applied his approach to Process Improvement, Efficiency, Customer Service and Teamwork to great effect during Hoverdale’s sustained growth.

Married to Jane, with three adult sons between them, David volunteers on the board of the Nottingham Playhouse theatre as well as his local rugby and football clubs. Any spare time he spends enjoying walks with their Golden Retriever, Buzz, who is also regularly seen in the Hoverdale office.

Ben is a time serviced field service engineer in the busy waste and recycling sector, who’s career moved into to managing service teams and beyond. Originally beginning his career with a HGV repair and maintenance apprenticeship with IVECO, from there travelling and working in multiple countries moving towards waste processing shredders.

Ben joined the Hoverdale team in September 2024 seeking to apply his extensive knowledge to a new area. His values and ethics fit perfectly within the Hoverdale ethos.

He is happily married to Kristina, with 4 wonderful young children; 14, 11, 8 and 5. We the children he doesn’t get much spare time. He is a family man, who enjoys spending as much time with them as possible.
